What would be the best iron man type build?
The closest actual set to Iron Man might actually be a human-only Peacebringer. The problem with that is their complete lack of power customization... makes for a hard time in "RPing" a new/different origin. That said, PBs really do have the necessary melee/ranged/armor mix.
On the other hand, a Traps/Energy Corruptor or Defender might also work. The tech-based primary sorta fits (and might be just different enough to help avoid a mod-smack) and I've always thought energy blasts best fit his repulsors.

As for powersets I think energy blast will be a closer match to iron man's blast powers, although that will make you a lot less attractive to a groups due to the knockback. energy melee is a good option as a secondary.
I would recommend avoiding the look/name of iron man unless you want to be genericed - go with a power suit type look but make it your own.

Any combo with either rad or energy blast and traps or devices on defender, corruptor, or blaster. I would suggest traps over devices though, but some will want blaster level damage for Iron Man. The ffg gives you his level of protection with minimal IO investment.

First, Ranged Characters (Blasters, Defenders, Corruptors and maybe MMs). Assault Rifle and Dual Pistols are obvious "weapon" sets with Energy and Electrical Blast providing a more generic "hi-tech' look. Rad is ok but I'm not a huge fan of the look. Fire can sort of work as a "flame projector" power but Fain of Fire and Fire Breath look a bit out of place. For your other set Traps or Devices is a nice "gadget" style set while Force Field and Energy Manipulation provide a relatively techy theme. Energy Manipulation in particular is quite nice simply because it allows some good melee attacks. The actual "armor" portion is tricky to represent, the best bet is to take the Fighting Pool, Combat Jumping and a Resistance armor from the epic pool. Temporary Invulnerability is a nice low-key graphics option there while Charged Armor works well as a "electric defense system" technobabble style.
For Melee ATs Invulnerability is my preferred option for the "stand up to a hail of bullets' style power armor. Shield Defense and Super Reflexes also work well for a "force field" style power armor and a "fast moving" style power armor respectively. Energy Aura might also work, but I've never tried it. Offensively any of the weapon sets work well (especially if you go with the various "projected energy field" style weapons. Super Strength is also nice for the "strength amplifying" style of armor. Energy Melee and Kinetic Melee can work as well. Ranged attacks are harder to fit in, the only ones I really like are the Shurikens or Scrappers or Energy Torrent for Tankers/Brutes.
Of course this assumes you are going for a pure-tech-my-armor-is-my-power style hero. If you start mixing in other things you can open it up a bit. For example my Inv/Axe Tanker has Energy Torrent to represent her latent telekinesis power.
Just input, I like Fire Blast for Blasters now that you can make the Fire Breath come from your hand. Fire/Energy Blaster would be a good char for a nice hard punch and fire-tossing abilities from flamethrowers on your hands. Then you can grab Force to get good RES and PFF.
Dispari has more than enough credability, and certainly doesn't need to borrow any from you.

Kinetic Melee / Shield Defense:
Tanker if you want to easily soft cap to all positions, solo slower, but be a lot tougher.
Scrapper if you want to do more damage, solo more, but spend more inf to get to that soft cap.
Brute if you want to be better at taking damage, chase fury and leverage AAO+PS to do nice damage, be a bit tougher while leveling in both solo and group play, but still have to spend inf to get soft-cappped.
With KM you get a ranged attack and ranged cone (not the best attack as it doesn't build extra damage but its ranged kb might be good for levelling to use as an alpha mitigator). You can use its PBAoE as a follow-up with Shield Charge.
There are great Tech Shields, and the Elemental Shields with electricity and energy work well too. Also, way back when, Iron Man did have a fore-field like shield on his armor. Take the Energy APP and you can get another ranged cone if you want too.
Rad/Nrg/Force blaster (as you first suggest) Colored white (would also match temp invuln from the app's natural color), especially now that you can make the X-Ray beam emit from your hands!
Or, KM/Invuln Scrapper or Invuln/KM Tanker (depending on which is more important to you, dealing or taking damage) Though with IO's both can easily soft cap. KM offers two great looking ranged attacks and the most power armory PBAoE in the game (for energy sort of power armor) IMO. Both are also quite capable combos due to the +res/-dam working together. Invuln also gives +tohit, which goes with the targeting computer sort of idea.
Lastly, PB sounds pretty good too. Just stay human form of course. The Blasts/Melee it offers are perfect (in variety animation and color) but the glowing eye thing, the lack of customization, and the fact you have to come up with an 'armor projects a Force field' sort of concept makes it more difficult though.
Don't worry about trying to globally enhance resistance. Enhancing defense can fit in with an armored toon too. Basing off DnD esque rules you can simply say the blows are completely being ignored/deflected by your armor. In fact, you will find if you choose either shields or Energy Aura or Ice Armor, the text above you is always 'deflected' or 'absorbed' never 'dodged' or 'evaded'.

For a classic Iron Man style character I'd consider an Energy / Energy / Force Blaster... you get ranged attacks that knock things flying and look cool (probably the closest attacks we get to repulsor rays), good solid melee attacks that can either be low key or really shiny depending on how you color them, and some decent (for a Blaster) resistances.
For a tougher, more melee-centric powered armor guy I'd suggest a Super Strength (or Energy Melee) / Invulnerability / Energy Brute. You'd get a really tough armored guy who can pound enemies and blast them with eye beams or energy shockwaves... it's not really enough ranged attacks to do a true Iron Man style character but it works well for the more close combat oriented guys. You could also do the same on a Tanker if you prefer more defense.
Finally, an Energy or Radiation Blast / Force Field or Traps Corruptor or Defender could work. Power Mastery gives you a nice melee attack in Total Focus, but you'd probably want Jab or Air Superiority (or both) too to fill out your melee a bit.
And if your concept happens to involve lots of shiny white attacks, a human form Peacebringer is great.
Oh, and you could also go with a petless Bots/Traps MM so you can have a laser gun...

Just because I haven't seen anyone else mention it I'll just pipe in with Crab Spider as a possibility - obviously a rather different visual style than Iron Man, but it's techy, survivable and fantastic firepower. I even have hover on mine which, between swift and mental training, goes at a fair pace for traversing missions.

Probably a fire/en blaster. Get Force as your epic, force of nature, personal force field and temp invun... between temp invun, force of nature and toughness you'll be able to mostly softcap your res... with proper slotting you might be able to build a solid def.
